Overview

High-resolution SLA prototype of a miniaturised subsea electrical connector with 0.4mm pin spacing and complex internal geometry, used for design validation before injection moulding tooling was cut.

The Challenge

The connector design included internal locking geometry with a 0.4mm clearance and exterior surface lettering at 1.2mm character height. FDM could not produce the required resolution, and machining the geometry was not feasible at the prototype stage.

The Outcome

Produced in engineering resin with 0.025mm layer height. All features printed accurately, including pin recesses and locking tabs. The design was validated and injection moulding tooling was subsequently commissioned, avoiding two design revision cycles estimated at $80,000.
