Process Plant Scale Models for HAZOP and Constructability Studies

The hardest part of any major industrial project is communicating spatial complexity. A 1,200 page P&ID set tells engineers what is happening, but it does not help an executive grasp pipe routing, a maintenance team plan a heavy lift, or a HAZOP team see the adjacency that triggers the next domino.

Physical scale models have been a project tool for decades. What has changed is the cost and speed of building a high-fidelity one. The story below is a recent Pilbara engagement, reproduced with the customer's permission.

The challenge

A Tier 1 EPC asked us to produce a 1:200 model of a processing module ahead of a six-day HAZOP. The module covered four floors of structural steel, two large pressure vessels, a fired heater and the spaghetti of pipework that connects them. The HAZOP team had a federated 3D model on screen, but operability questions kept stalling on the same complaint: we cannot see how the access actually works.

From CAD release to model handover the EPC had eleven working days.

Our approach

We ingested the Navisworks federated model, stripped it to a HAZOP-relevant level of detail, and split it into seventeen tiles that printed in parallel across our FDM 3D printing capacity. Vessels, towers and heat exchangers were printed separately in ASA so they could be painted with industrial process colours, while pipework was printed as straight runs and elbow components for final routing.

ASA carried the painted equipment, PETG handled the structural steel, and a small number of detailed valve castings were printed in resin on our SLA printers. Engineering filaments came from our partner brand OzFDM.

Found in the first hour

Within an hour of a HAZOP starting, a physical model routinely surfaces access conflicts and lifting hazards that digital reviews had missed, often paying for itself before the first day is out.

Choosing the right scale

Scale selection is the single most important specification in a process model build. Too coarse and the HAZOP team cannot read the geometry. Too fine and the model becomes fragile, slow to produce and unaffordable. The recurring scales below cover most Australian process and resources work.

  • 1:200 for a single processing module on a 2 m by 1 m table,

  • 1:500 for multi-module plant overview and modular fabrication staging,

  • 1:1,000 for a whole refinery or LNG train,

  • 1:2,000 for mine site, stockyard or port layouts,

  • Modular tile design throughout so the model can travel and reconfigure.

The outcome

The HAZOP closed on schedule with six recorded findings traceable to the physical model. The EPC has since used it for two stakeholder briefings in Perth, a constructability walk-through with the lift contractor and a familiarisation session for the operations team that will eventually run the unit. Total cost was less than a single day of the HAZOP team's combined time.
