For higher volume plastic parts, injection moulding has long been the default choice, and for very good reason once you reach real scale. MJF does not replace moulding outright, but it has genuinely changed where the crossover point sits, and for many businesses it is now the smarter option across a surprisingly wide range of volumes.

The tooling question
Injection moulding needs a steel or aluminium tool, which is both expensive to make and takes weeks of lead time before the first usable part appears. That tooling cost is then spread across every part produced, so at very high volumes the unit price becomes tiny, while at low volumes the tooling cost dominates and the parts look expensive on paper.
MJF, by contrast, has no tooling at all to pay for or wait for, so the first good part can be in your hand within days. The cost per part is higher than a moulded part at large scale, but you avoid the entire upfront investment and the long wait, which changes the picture completely for smaller and uncertain runs.
Where the crossover sits
For a handful of parts up to several hundred, MJF is usually cheaper and faster overall once the tooling cost is properly accounted for rather than ignored. As volumes climb into the thousands, moulding steadily pulls ahead because that one off tooling cost is diluted across so many parts that it almost disappears per unit.
The exact crossover point depends on part size and complexity, but the underlying principle is simple to remember and apply. Low and mid volumes generally favour MJF, while high, stable volumes generally favour injection moulding once the design is locked and unlikely to change again.
Reasons to stay with MJF
Volume is far from the only factor that should drive the decision between the two processes. Several other considerations can tip the balance towards MJF even at quantities where moulding might look a little cheaper on a simple per part basis.
- Designs that are still changing between runs.
- Complex geometry that is hard or costly to mould.
- Speed to market without waiting for tooling.
- Spares and on demand production without holding stock.
Using both processes together
The choice is not always one or the other, and a sensible plan often uses both in sequence over the life of a product. MJF can carry the early launch, prove the design with real customers and supply the first few hundred units, while a mould is commissioned in the background ready for when demand justifies it.
That staged approach removes much of the risk from tooling up too early, because you only commit to a mould once the design is settled and the volumes are proven. It also keeps a fallback in place, since MJF can still cover spares, variants and short top up runs long after the main production moves to moulding. Keeping the printed parts and the moulded parts dimensionally matched takes a little care, but once a mould is signed off the two can run side by side, with MJF covering colours or variants that would never justify a tool of their own.
