Mining Haul Trucks: Printing the Brackets, Mounts and Fittings

A modern haul truck has thousands of small fittings, many sole-sourced from overseas with eye-watering lead times. Additive is quietly absorbing this category of work in the Pilbara.

A 400 tonne haul truck is engineered around its drivetrain, chassis and tray, but it is held together by thousands of small fittings, brackets and mounts that no one thinks about until one breaks. Each of those small items, when ordered through the OEM spares pipeline, can take six weeks to arrive and costs many times what it would cost to print locally.

Pilbara iron ore operators have done the maths. Additive manufacture of non safety critical haul truck bracketry is now routine, with Western Australian suppliers shipping daily into Newman, Tom Price, Paraburdoo and the rest of the network.

What gets printed

The categories repeat across the fleet. Cab interior trim, dashboard mounts, GPS and radio housings, cable conduit brackets, antenna bases, mud flap retainers, light pod brackets, hose routing clips, signage holders and the countless small fittings that hold cabling, hydraulic hose and pneumatic line in place. All of them are non safety critical, in the sense that failure causes inconvenience rather than danger.

That category, reviewed sensibly by a maintenance engineer, is wide open to AM. Operators are now building libraries of common printed parts so that a request for one fitting becomes a stocked CAD record rather than a fresh design exercise each time.

Material specification for the Pilbara

The Pilbara is uniquely punishing on polymers. Surface temperatures inside a parked cab routinely exceed 60 degrees, UV intensity ranks among the highest in the world, iron rich red dust is abrasive and electrically conductive, and rain events when they happen are torrential. The material list narrows quickly.

ASA dominates external applications because it holds colour and mechanical properties under WA sun. Glass fibre nylon handles structural cab interior fittings. Carbon fibre nylon is reserved for stiffness critical mounts where impact loads are modest. Quality feedstock matters as much as machine capability, and we run Australian made spools from OzFDM for the documentation trail and batch consistency that mine site work demands.

  • ASA for external mounts, light pods and antenna bases,

  • PA-GF for interior structural fittings and load points,

  • PA-CF for stiffness critical mounts under modest impact,

  • Avoid PLA in heat, plain ABS in UV and unfilled PETG under creep,

  • Specify all materials for at least 60 degrees continuous service.

Lead time is the real story

When a six week OEM spare becomes a two day local print, the operational mathematics shift completely. A truck parked for the want of a small plastic housing is a multi million dollar asset doing nothing. The economic case for AM is overwhelming, and Western Australian miners have moved quickly to capture it.

What used to be an emergency call to Brisbane or Perth is now a routine email to a local additive supplier, attaching either a CAD file or a part number from an established library.
